FRP Grating Case Study | Livestock Farm Walkways & Slat Floor — ZeAllgrate

Corrosion-proof molded FRP grating replacing concrete slats in a piggery and dairy barn

Project Overview

Agriculture & Livestock — Project Background

A 12,000-head integrated livestock farm in East Asia operated concrete slatted floors and steel service walkways across its gestation barns, farrowing rooms and manure handling areas. The concrete slats wore and spalled under hoof traffic and acidic manure liquors, producing hoof injuries in sows and recurring concrete repair costs. The steel service walkways corroded rapidly under continuous ammonia and hydrogen sulfide atmosphere, and had to be painted every 18 months to maintain structural integrity. Farm management wanted a flooring system that would not absorb manure odor, would not harbor bacteria, and would require zero painting for the life of the barn.

Engineering specified molded FRP grating over the existing concrete support beams, using a mesh small enough that hooves could not fall through but open enough for manure to pass through to the slurry pit below. Client identity is kept confidential; the project is described as Confidential Client, a large integrated livestock producer.

Solution & Installation

What Was Supplied and How It Went In

ZeAllgrate supplied 480 m² of 38 mm ZeAll ISO molded grating in mini-mesh 19×19 mm panels, custom-cut to fit over the existing concrete slat support beams. All panels were pre-cut in the factory to the barn bay dimensions, with rounded cut-outs around waterers and feeder stations. The concave surface allows manure and washdown water to drain through to the slurry pit below without standing on the walking surface.

Installation was carried out by the farm's own maintenance team over two routine barn cleaning windows, using SS304 clips. No hot work, no welding, and no need to empty the adjacent pens during installation because panels were light enough to carry through the barn aisles by hand. The non-porous surface hoses clean with the farm's existing high-pressure washdown system, and does not absorb manure odor like concrete or wood does.

Results & Performance

Outcomes and Inspection Findings

At 2-year inspection, farm management reported zero hoof injuries related to slat damage, zero concrete repair costs in the converted barns, and no corrosion of the SS304 fixings. The surface cleans faster than the previous concrete slats because there are no pits or spalled areas for manure to lodge in.

  • Hoof welfare: zero hoof injuries recorded in converted pens vs. recurring concrete-related injuries before replacement.
  • Corrosion: immune to ammonia and H₂S atmosphere; no painting required.
  • Cleaning: high-pressure washdown hoses clean in roughly half the time of concrete slats; no odor absorption.
  • Maintenance: estimated ~50% reduction in barn flooring maintenance costs over 10 years vs. concrete + painted steel.
  • Service life: expected 20+ years vs. 8–10 years for concrete slats in acidic manure service.

Engineering Notes

Livestock walkways carry wet traffic, washdown chemistry and ammonia atmospheres — the specification must pair a corrosion-proof resin with a slip-resistant surface. Standard supply for this service is molded grating with grit-top, isophthalic resin for the general washdown range, and SS316 clips throughout: galvanized hardware corrodes quickly in the ammonia and chlorine atmospheres of animal buildings, so the hardware alloy is specified on the same line as the panel. Panels cut for pen openings and drain channels are edge-sealed at fabrication to keep moisture out of the cut edges.

What to Specify

  • Molded grating, grit-top, isophthalic resin (vinyl ester if bleach chemistry is used).
  • SS316 clips and fasteners throughout; no mixed alloys on the deck.
  • Edge-sealed cut-outs at pens, drains and openings; flush covers where traffic crosses.
  • Load table applied to the actual walkway span with the deflection limit checked.
