FRP Grating Case Study | Beverage Plant Washdown Floor — ZeAllgrate
Food & Beverage — Project Background
A large beverage bottling plant required new flooring for production and washdown areas where constant water, caustic cleaning agents and spilled sugar syrup created slippery, corrosive conditions. The existing epoxy-coated concrete floors had deteriorated within 2 years: coating blistered under caustic washdown, concrete spalled around drainage trenches, and sugar accumulation on horizontal surfaces created recurring slip hazards. Food safety audits were becoming harder to pass on flooring hygiene alone.
Engineering specified FRP grating over the drainage trenches and as raised flooring in the washdown zone. The resin had to be suitable for food-contact environments, the mesh had to be small enough in some areas that bottle caps and small parts could not fall through, and all fixings had to be corrosion-proof. Client identity is kept confidential; the project is described as Confidential Client, a leading beverage manufacturer.
Engineering Specification
Working values agreed with the client's engineering team during design review.
| Parameter | Selected Value | Standard / Reference |
|---|---|---|
| Live load | 4.0 kN/m² (pedestrian + light carts) | Local building code / food plant HACCP basis |
| Clear span | 0.8 m over drainage trenches | ZeAllgrate molded grating design guide |
| Deflection limit | L/150 at design load | ZeAllgrate standard |
| Resin system | FDA-grade vinyl ester (ZeAll FDA grade) | FDA 21 CFR 177.2420 compliance |
| Panel thickness | 38 mm molded | ZeAllgrate standard molded grating |
| Mesh — food zones | Mini-mesh 19×19 mm (small parts cannot fall through) | Food-area hygiene requirement |
| Mesh — walkways | Standard 38×38 mm | ZeAllgrate standard |
| Surface | Smooth in food zones; grit-top in wet walkways | Hygiene vs. slip resistance balance |
| Fixings | SS316 clips | ASTM A276 316 |
| Edge banding | FRP flat bar, factory bonded | Sealed edge, no harborage |
What Was Supplied and How It Went In
ZeAllgrate supplied 560 m² of FDA-grade vinyl ester molded grating, with mini-mesh 19×19 mm panels in equipment bays where bottle caps or small components must not fall into the trench, and standard 38×38 mm mesh in general walkways. All panels were post-cured and washed before dispatch to remove resin dust and processing residues, and delivered with food-contact compliance documentation. Custom cut-outs were fabricated around equipment feet and conveyor supports.
Panels were installed over existing trench frames with SS316 clips, and FRP flat-bar edge banding was factory-bonded to exposed panel edges so there is no open cut edge that could harbor product or bacteria. The smooth surface in food zones allows hosing and sanitizing without trapping sugar residue; the grit-top walkways handle wet-foot traffic between filling lines.

Outcomes and Inspection Findings
At 2-year inspection, plant food-safety and engineering teams reported zero degradation of the grating, no coating issues, and no bacterial harborage on edges. The system passed the next routine food safety audit without a flooring-related finding.
- Compliance: resin system documented against FDA 21 CFR 177.2420 for repeated food-contact service.
- Corrosion & chemicals: withstood daily caustic washdown and sugar syrup exposure with zero blistering or softening.
- Slip safety: slip incidents in washdown areas dropped to zero; grit-top walkways held wet COF > 0.7 (ASTM F1679).
- Sanitation: drainage through the mesh eliminated standing water and sugar puddles; smooth surface hoses clean without residue buildup.
- Service life: expected 20+ years vs. 2 years for the previous epoxy-concrete system.
Engineering Notes
Washdown floors are specified against the cleaning chemistry: verify the sanitiser and bleach programme against the resin compatibility chart, and choose vinyl ester where hypochlorite or aggressive cleaners run. Grit-top surfaces keep the wet floor walkable; open-mesh drainage and flush trench covers keep it dry and safe; and the corrosion-proof construction removes the repaint cycle that painted steel imposes around product lines. Hardware is SS316 throughout — the washdown atmosphere attacks galvanized fixings quickly.
