Food Processing Facility Flooring

Food Processing Facility Flooring
A food processing plant's washdown areas were plagued by corroding steel grates, bacterial harborage and recurring slip incidents. Management needed a flooring system that could survive daily sanitizer washdowns and meet food safety audits. What We Solved
Sanitizer chemicals corroding steel grates
Bacterial growth in porous flooring
Slip incidents in wet processing areas
Audit failures on flooring hygiene
How ZeAllgrate Delivered
ZeAllgrate supplied smooth-mesh molded FRP grating with non-absorbent construction and FDA-compliant resin, installed across processing and washdown areas with stainless hardware.
Passed food safety audit on first inspection
Zero corrosion after 2 years of sanitizer washdowns
Slip incidents reduced to zero
Non-porous surface eliminated harborage

Project Background
A wet-processing food plant was losing its washdown areas to a combination of failures: steel grates corroded under daily sanitiser washdown, porous flooring harboured bacteria that showed up in environmental swabs, and recurring slip incidents in wet areas produced a steady stream of safety reports. Management was facing audit pressure on flooring hygiene — the plant had already received a finding on drain-area harbourage — and needed a flooring system that could survive hot caustic and chlorine-based sanitisers, drain quickly, and present no harbourage to inspection.
Design Parameters
| Parameter | Value |
|---|---|
| Product | Smooth-mesh molded FRP grating, FDA-compliant resin |
| Installation areas | Processing lines, washdown zones, drain trenches |
| Resin | FDA / food-grade vinyl ester system |
| Construction | Non-absorbent, low-porosity smooth surface |
| Hardware | Stainless steel clips and fasteners throughout |
| Cleaning regime | Daily hot-caustic and chlorine sanitiser washdown |
Engineering Approach
Flooring was specified as a complete system — panels, stainless hardware and drain-area detailing — rather than panels alone. Smooth-mesh molded grating was selected so that liquids drained through the panel within seconds and no horizontal surface remained to hold standing sugar or wash water. The FDA-grade resin was validated for repeated caustic and chlorine contact, and stainless hardware removed the corrosion path that steel clips would have reintroduced into the washdown zone. Panel edges were detailed so no open cut edge faced the production floor.
Measured Outcomes
- Passed the food safety audit on first inspection after installation — the flooring finding was cleared.
- Zero slip incidents reported in the washdown and processing areas since commissioning.
- No corrosion, staining or harbourage found in the first 12 months of daily sanitiser washdown.
- Drainage performance cut standing water and reduced the frequency of floor squeegee maintenance.
What Made It Work
The win was specifying hygiene as a system property — resin, mesh geometry, hardware and edge detailing together — rather than replacing one corroding component. Food plants that treat flooring as a hygienic surface with drains, rather than a structural deck, get audit-ready performance from the first day.
Engineering Notes
Facility-wide food flooring is specified around the cleaning programme: the sanitiser and bleach chemistry is verified against the resin chart, vinyl ester is chosen where hypochlorite runs, and grit-top is specified on every wet traffic line. Open-mesh drainage and flush covers keep the floor dry and safe; SS316 hardware avoids the corrosion of wet washdown service; and the corrosion-proof construction removes the repaint cycle that painted steel imposes around product lines.
What to Specify
- Vinyl ester where bleach/hypochlorite cleaning is used.
- Grit-top floors on wet traffic lines.
- Open-mesh drainage; flush covers at drains.
- SS316 hardware; cleaning chemicals verified against the resin chart.
