Project Background
A power plant's cooling tower decks were failing on two fronts. Continuous water spray and treatment chemicals corroded the steel grating within a few years, while the wet/dry cycling degraded timber walkways that had been tried as an alternative. Maintenance crews also needed electrically safe access near live equipment — a requirement steel could not meet without added earthing. With access above water basins needed for inspection and maintenance, the plant required a replacement material that survived chemical treatment, thermal cycling and high humidity without painting and without conductive risk.

Engineering Approach
The cooling tower was specified as three integrated components — grating decks, structural profiles for framing and handrail for fall protection — so the whole access system shared one corrosion and thermal strategy. Isophthalic polyester was selected for the water-treatment chemistry, with an FR grade where fire-rating was required. Non-conductive construction removed the step-and-touch risk around live equipment, and the thermal cycling environment was handled by engineered gaps and stainless fasteners that allow panel movement without stress. Panel layouts were planned so replacement could be staged over the water basins without draining them.
Measured Outcomes

- Zero corrosion or coating maintenance in the treatment-water environment; the steel decks required paint cycles every 2–4 years.

What Made It Work
The plant got a single-material system that satisfied both failure modes at once — chemical corrosion and electrical hazard. Specifying the thermal behaviour (gaps, fasteners, staged access) at design stage is what keeps a cooling-tower deck maintenance-free for decades rather than for years.
Engineering Notes
Cooling tower platforms combine treated-water chemistry, UV exposure and machinery vibration: vinyl ester is specified where panels sit in the chlorinated water, UV-stabilised resin for the sun-exposed decks, and the span is checked against the load table with the deflection limit applied — fans and pumps impose dynamic loads on the platform, so resonance is checked on long spans. SS316 hardware avoids corrosion in the wet service, and the lightweight panels install without cranes between fills.
